

The United States Air Force (USAF) has successfully completed an unprecedented repair of a heavily damaged C-17 Globemaster III transport aircraft, marking a significant milestone in the application of advanced technologies in military aviation maintenance. The innovative repair technique, which employed an Incremental Sheet Forming (ISF) system, was used to replace a severely damaged airframe panel on the left side door, fuselage, and nose area of the aircraft.
In December 2021, a distressing incident occurred when two private Bombardier Challenger jets were blown into the C-17 by strong winds, causing significant damage to the aircraft’s structure. Despite the extensive damage, the aircraft was deemed recoverable, and the 445th Maintenance Group (MG) was tasked with finding a solution to repair the damaged panel.
After exploring conventional repair methods, Boeing informed the maintenance team that a replacement panel was not readily available. However, the Rapid Sustainment Office’s (RSO) Automation and Robotics team saw an opportunity to deploy their Incremental Sheet Forming system, a cutting-edge technology that can form complex shapes from flat sheets of metal.
The ISF system utilizes a robotic assembly line to precision-cut and shape the metallic sheet to match the damaged panel’s intricate contour. The system can also accommodate irregular shapes and sizes, making it an ideal candidate for such a repair.
After finalizing the design and preparation of the repair, the Incremental Sheet Forming system began fabricating the replacement panel in March 2023. Following a series of meticulous quality checks, the completed panel was installed on the C-17 in July. Upon completion of the repair, the aircraft underwent ground-validation tests to ensure that it met the necessary safety and performance standards.
The innovative repair method has not only saved significant resources but also paved the way for similar applications in future aircraft repair projects. The USAF’s reliance on cutting-edge technologies in maintenance and repair will undoubtedly play a crucial role in preserving the serviceability and efficiency of its aircraft fleet.
